If you are pulling out you should replace the seals as you'll rip the lip off when you shove it back through (they thin out over time due to wear) That's what was taught, in practice though, meh.

Is it from measurements? A tap is often slightly larger to allow clearance and prevent binding.

not a ten speed chain. 5 speed chain. it's the number of cogs and the gap between them that defines the chain. on modern bikes it's the norm, but on older bikes, they are less prone to issues. you might not need to change it at all.

For printing and strength purposes they might be a half disc, but it won't affect there use. Means I can print in the orientation that makes them the strongest.

yep, with ease. even better if I have the original part to measure from, but I'll draw it from a good set of measurements. Edit to add, I'd most likely make a few changes to the design to make it easier to print, but they would work in the same manner.
